Zipper Pouch Delamination: The Seal Window Problem Hiding Behind “Easy Open”

You approve a custom printed zipper pouch sample. The zipper opens and closes cleanly. Six weeks after filling, customers report that the zipper is peeling away from the film. The supplier points to closure force data and says the zipper meets spec. The real issue is usually not the zipper itself. It is the seal window between the zipper flange and the film’s inner layer. “Easy open” describes the consumer experience, not the bond.

What “Easy Open” Actually Hides

“Easy open” is a useful phrase in a sales sheet. It tells the buyer that the zipper is not hard to peel, and that the closure is designed for repeated use. It does not tell you how the zipper flange is bonded to the film, or whether that bond will survive filling weight, stack load, and months on a shelf.

Many specifications stop at closure force. A resealable zipper pouch can pass a hand-feel test in the sample room and still fail in the field. Zipper pouch delamination often appears weeks after filling because the seal interface is under slow stress. The zipper did not suddenly break. The bond was marginal from the start.

The Seal Window: Where Zipper Pouch Delamination Starts

The zipper flange is usually PE or PP. The film inner layer may be CPP, metallocene PE, or a blended sealing layer. These materials do not share the same melting curve. If the converter runs the zipper zone and the pouch body at the same temperature, pressure, and dwell time, one of two things happens. The zipper zone is over-sealed, which can deform the zipper and make it hard to open. Or it is under-sealed, which leaves a bond that looks acceptable on the outside but has low peel strength.

Under-sealed flanges are easy to miss at final inspection. Closure force can read normal because the zipper profile itself is intact. The failure is at the flange-to-film interface. Fill weight, drop testing, and pallet compression then widen the gap between “passes QC” and “survives distribution.”

Three Signals Buyers Miss

A single-lot COA reflects one production day, not a controlled process. Closure force is often checked at the two ends of the zipper, where the profile is easiest to grip, while the middle of the zipper travel is where closure force drops first. And room-temperature peel data says little about a food-grade zipper pouch that will be refrigerated or frozen. These three gaps explain why two suppliers can both claim “easy open” and still deliver very different field performance.

What to Ask Your Zipper Pouch Supplier Instead

Do not ask only for closure force. Ask for the data that predicts delamination. A serious zipper pouch supplier should be able to share three lots of COA over at least 90 days, zipper-to-film bond strength by ASTM F88, closure force at 0%, 50%, and 100% of zipper travel, and cold peel results at -20°C if the product is frozen or refrigerated. Film thickness at the zipper zone versus the pouch body also matters, because inconsistent thickness changes heat transfer at the seal bar.

Data point What it tells you
Three-lot COA over 90 days Whether the seal window is under control, not just one good run
Zipper-to-film bond strength (ASTM F88) The actual failure predictor for delamination in the field
Closure force at 0%, 50%, 100% zipper travel Whether the middle of the zipper loses closure before the ends
Cold peel at -20°C Whether the bond survives frozen or refrigerated distribution
Film thickness at zipper zone vs body Whether heat transfer and seal pressure are consistent

A supplier who cannot provide all of these is not automatically a bad choice. A supplier who provides only closure force is telling you what they measure, not what fails.

Designing Around the Seal Window

Structure choice affects the seal window more than most buyers expect. A stand-up zipper pouch places the zipper close to the top seal, so the heat seal bar has less room to isolate the zipper zone. A flat-bottom zipper pouch gives the converter a more independent zipper area, but bag making is slower and setup waste is higher. For a custom printed zipper pouch, the print itself does not change the bond. The laminate does. A metallocene PE inner layer usually gives a wider sealing window with a PE zipper flange. A CPP inner layer can work well, but it needs tighter temperature control.

This is why the brief should include fill weight, storage temperature, zipper position, and target shelf life before the first sample. “Easy open” is the outcome you want. The seal window is the specification that delivers it.

Summary

Zipper pouch delamination is rarely a zipper profile problem. It is a seal window problem that “easy open” language hides. The zipper flange and the film inner layer need a matched sealing window, and the only way to verify it is to ask for bond strength, multi-lot COA data, and closure force across the full zipper travel. A sample that feels right in your hand is not the same as a bond that holds after filling. Specify the data before you specify the artwork.
